Open die forging is a process of hot forming where flat “V” convex or concave dies are used. The process is used to create virtually limitless variety of components that vary in sizes from few pounds to more than 300 tons. The work piece is heated to enhance its plasticity and reduce the force that is required to work the metal. Systematically the work piece is De-formed by a series of strokes from the upper die which in turn is supported on the lower die. Between the strokes the position is changed to maintain consistency.

Open die forging allows the work piece freedom to easily move it in one or two directions. The work piece is compressed in the direction of the movement of upper die or the axial direction with no lateral constraints. Lateral dimensions are created by controlling the axial deflection or simply rotating the work piece. In recent times programmable press controls is applied to open die forging process. This control promises high accuracy, repeatability and best utilization of stocks.

Some of the commonly performed open dies forging operations are discussed below:

1. Upsetting: It refers to working on the work piece in which the vertical position is under the hammer or the forging press. This operation results in the decrease of the stock's axial length and an increase in the cross section. Upsetting is completed with flat dies that have large cross section of the work-piece. Friction between the work-piece and dies is unavoidable and it causes the barreling effect.

2. Clogging: It is the process of systematized reduction of ingots to billets or blooms by using narrow dies. Narrow dies are bigger than the work piece width, but short in the length. Narrow die may be flat V, convex or concave. The ingot is elongated and reduced by repeated strokes. This process also change the metal's grain structure and consolidates the internal ingot defects like blow holes and porosity.

3. Solid Forging Drawing: It is used to produce a shape whose length is greater than the cross section. It is done by reducing the section and at the same time elongating the ingot. This procedure is used to produce stocks for advanced forging operations and end products like shafts and bars.

4. Ring Forging: It produces rings right from pierced blanks by using the open die forging over the mandrel. The ring slightly rotates on each press stroke to reduce the ring wall consistently and increase the both outside and inside diameters. The ring's height remains nearly the same but at times it might require some edging. This is used to create steel rolled rings.

5. Hollow Forging: It is used to create hollow forms by merely lengthening or expanding on the mandrel. The process begins with cupped or pierced forging. The wall thickness can be reduced and then increased by drawing operations. The mandrel is used for long hollow forms in an operation that is similar to ring forging.

The process of forging has proven its benefits through its products. A manufacturing process that comprises of shaping of various metals, with the aid of localized forces of compression, leading to producing seamless and stronger products. In general, forging can be performed in three categories namely: Cold Forging, Hot Forging and Warm Forging. The forged products could weigh anywhere between a kilo to about 580 metric tons. Forging, as a process allows for flexibility in shapes, sizes and designs making them the best means to achieve high-performing products that yield desired results. The products however require to be refined and polished to provide the ultimate finish.

The manufacturing process of hollow forgings and seamless rolled rings is similar, entailing the placements of a donut shaped ingot (raw material) between two rollers namely the Inner Drive (I.D.) and the Outer Drive (O.D.) rolls to reduce their wall thickness and a mandarin roll to reduce their wall height. The diagram below depicts the process better:

While the manufacturing process is the same, both hollow and rolled ring forgings differ in their designs. The main difference in their designs is that the hollow forgings are more like a cylinder whereas the rolled rings are simply in the shape of rings. Hollow forgings allow for additional designs based on their usage, for example reinforced nozzles, which are tapered on one end as per design specifications. The picture below displays hollow forgings.

Rolled rings can be made of a variety of metals like carbon, alloy or stainless steel with diversified usages. Below mentioned are the different rolled rings and their applications:

Carbon Rolled Rings: Carbon steel contains approximately about 1.2% of carbon making it suitable for pressure and structural vessel applications. They can be considered as a good alternative for specifications like A36, ASTM A516 and A106.

Alloy Rolled Rings: This steal contains a combination of various alloying elements besides carbon to enhance their mechanical and physical properties like increased fatigue resistance and to also make them conducive to high temperature environments. Predominantly used in bearing and gear applications besides various other industrial equipment applications.

Stainless Rolled Rings: These steels have in them a concentration of 10% - 12% chromium besides various alloying elements and are mostly used in chemical and food processing application. These form a good alternative to specifications like A240 and ASTM A276.

Due to their seamless structure make through the process of forging they reduce malfunctions and defects to a bare minimum. Conclusively they make for better alternatives for rings that are manufactured through the process of casting.
